Tell them they must sort it out as you don't want to pay a second excess as it is still part of the initial claim, or your will start looking for other insurance and broker. They must at least put in the effort, it's these type of things you pay them money for.

100% this.. Make it the brokers problem to make the excess go away.

Did your Insurer direct you to the glass fitment centre to have the fitment done.

If the Insurer arranged the fitment it's their "appointed agents" and they must assist. This is defective workmanship and actually not something covered by your policy being rust which is a gradual process but the approximate cause was bad workmanship.

Hold the Insurer/fitment centre accountable and no there is no further excess.

Not for this instance, but they have in the past so we've continued to use them, probably once a year, for the last decade without problem. The claim was preauthorised.

Update: out of the blue the window fitment centre asked us to come in on Friday - I'm guessing our broker decided to get more involved after I told them I needed some information for the ombudsman.

After removing the door panel there was only a minor indentation on the inner skin of the door. How this became such a prominent outdent on the outer skin has now become a real mystery but as far as I'm concerned, it probably lets the fitment centre off the hook.

The car is due for it's 75k km service this week so I'll ask Suzuki to take another look.

Looks like where the drain holes are Or water gets in there, but doesn't drain and now it is rusting where the internal panel is welded to the outer panel. Does it look like the holes are blocked. Will probably look a bit different depending on the vehicle.

While they do vaguely line up with the [unblocked] drainage holes I don't think rust explains the slight indentation on the inner skin and the disproportionally larger outdent on the outside of the vehicle which blistered the paint.

If it did then all the better, that's a manufacturer defect covered by the warranty.

EDIT: I suppose the indentation on the inside could be a result of the spot weld anode contact point?
