Does anyone know of a tool that can be used to synch a specific folder between 2 drives and keep them up to date when the main folder is changed?

The only way that I can think of now is using RAID. If your motherboard can support RAID, then most likely you will find a software utility to use for RAID. U can adjust the RAID level and with some software RAID options, one can mirror certain files/folders. Using hardware RAID, you can configure it in the RAID BIOS for disk mirroring, spanning, etc...

Do the discs need to be of the exact same size and where can I get this utility.

You can create a "Briefcase", and then simply drag the folder you want "mirrored" into it. You can them simply right-click to sync it, and there is also some other settings (I think). It's part of XP, so no other software needed.
